From Coconut Husk to Finished Product: How Coir Is Manufactured at Our Pollachi Facility

Every product we ship — every acoustic panel, every shipping crate, every erosion control blanket — starts as a pile of coconut husks on the floor of our Pollachi factory. The coconut coir manufacturing process turns an agricultural byproduct that would otherwise be burned or landfilled into 40+ engineered products across 8 categories, shipped from three ports to buyers in 10+ countries. This is how that happens, step by step.


Step 1: Husk Sourcing

Pollachi sits in the Coimbatore district of Tamil Nadu — one of India’s most concentrated coconut-growing regions. Raw coconut husks come directly from local coconut processing units, where the husk is a waste product after copra (dried coconut meat) extraction. Our supply chain is short: farm to factory within a 100 km radius. No long-haul transport, no import dependency, no petrochemical feedstock.


Step 2: Fibre Extraction

Husks are soaked, softened, and mechanically defibred to separate the coir fibre from the pith (coco peat). The fibre is what becomes our products. The pith is a separate product used as growing media. Nothing is wasted. Fibre is graded by length, thickness, and cleanliness — longer fibres go to weaving (geotextiles, erosion blankets), shorter fibres go to sheet forming (panels, filters, packaging).


Step 3: Sheet Forming

Extracted coir fibre is laid into mats and processed into continuous sheets using one of two methods. Needle felting mechanically interlocks fibres without any adhesive — producing lightweight, flexible rolls used for horticulture products (mulch mats, basket liners, grow pads) and erosion control blankets. Rubber bonding combines coir with natural latex rubber under heat and pressure — producing denser, rigid sheets used for packaging inserts, acoustic and insulation panels, and filtration media. Both are manufactured as coir rolls and sheets — the base material behind everything else we make.


Step 4: Moulding, Cutting, and Shaping

This is where sheets become products. CNC aluminium moulds cut and press coir sheets into specific shapes: foam inserts for electronics boxes, pots for nurseries, containers for cosmetics brands, corner caps for pallets. For packaging customers, we design the mould from your product’s CAD file or physical dimensions — prototype turnaround is 14–21 days. For standard horticulture products (pots, trays, root trainers), we run production moulds continuously.


Step 5: Quality Inspection

Every batch passes through our in-house quality lab. Testing covers density, compression strength, tensile strength, flammability, chemical resistance, and thermal conductivity — depending on the product category. Filtration media gets airflow and particle-capture testing. Acoustic panels get sound absorption measurement. Packaging inserts get drop-test and compression-cycle testing. We provide test certificates on request — and increasingly, our B2B buyers require them for their own compliance documentation.


Step 6: Export Packing and Shipping

Finished products are packed for export at the same facility — no third-party warehousing, no hand-offs. We ship from three ports: Tuticorin, Chennai, and Cochin, on FOB, CIF, or CFR terms. Standard lead time from order confirmation to port is 4–6 weeks. Annual production throughput: 1,050 MT. Monthly filtration media capacity alone: 80–90 MT. We currently serve 180+ enterprise partners across 10+ countries in North America, Europe, Asia-Pacific, and the Middle East.
